Designed from the ground up, the Revo Intercooler has a much larger core volume than the OEM part and offers perfect fitment, improving cooling by utilising the full volume of the stock location space as well as cold ambient air from the front of the vehicle. END TANK DESIGN End tanks play an important part in managing pressure drop and work in harmony with the core to promote airflow, the stock ones are inefficiently designed and create turbulent air in corners. These sections create a naturally small cross-sectional flow area, slowing charge air and increasing pressure drop. The Revo end tank geometry maintains the largest possible cross-sectional flow area to and from the core by removing these turbulent pocket areas found in the OE design. Coupled with a cast interior surface finish, the Revo end tanks allow air to flow freely without obstructions from turbulent air pockets found in the OE intercooler. End tanks play an important part in maintaining pressure and work in harmony with the core to promote airflow, the Revo end tanks are designed to offer the optimal balance between both of these key features.   BAR AND PLATE CORE Designed with a bar and plate core to maximise the efficiency of heat transfer and minimise flow resistance, the Revo Intercooler easily outperforms similar tube and fin alternatives in both aspects. The Revo Intercooler goes a step farther: featuring carefully specified fin sizing and geometry to further optimise the balance between air cooling and flow restriction. The ambient core side utilises shorter fins with specially designed louvres to slow ambient air passing through the core, which improves heat transfer. While the charge core side features an offset internal fin design to balance surface area and air resistance to aid cooling ability and minimise pressure drop.   SILICONE HOSES Supplied with stronger oil resistant silicone hoses, the Revo Intercooler can be installed using the stock pipework or recommended Revo Intercooler pipework (Coming soon). The internal diameter of each silicone is precisely matched to the inner diameter of the ribbed intercooler inlet and outlet connections along with a unique Flush Fit design, allowing a smooth transition between components.   BRACKETS To ensures precision fitment, Only Revo offers a CNC machined bracket system. Produced to a superior tolerance than that of a cast mounting system, this unique feature also ensures that the supporting brackets are strong and less prone to failure.   RESEARCH AND DEVELOPMENT All Revo products are designed in-house using the latest 3D printing technology, CAD and CFD software. Every product is rigorously tested utilising an in-house dyno and Revo data acquisition software. The Revo intercooler minimises turbulence while maximising heat transfer, promoting cooler air temperatures and low-pressure drop. This helps retains power and torque throughout of the rev range as highlighted during controlled Dyno testing. The Revo Intercooler was tested in-house to compare the performance against that of the stock Intercooler. First tested on a vehicle running the OE S3 (8P) intercooler with a Revo K04 Kit, Revo production KO4 software, a Revo air intake system and full Eurojet exhaust, the Revo Intercooler was then installed and tested in the same controlled environment to highlight the benefits of it's enhanced cooling. PERFORMANCE DATA Golf GTI TSI EA888 Gen1 with Revo K04 upgrade, OE S3 (8P) intercooler and Revo open cone air intake system and full Eurojet exhaust. Showing the last of five consecutive dyno runs, the efficiency of the Revo Intercooler over the OE S3 intercooler is highlighted. With max gains of +8 HP & +11NM Torque, along with increased performance throughout the entire rev range, the stock intercooler struggles to effectively function in comparison to the Revo Intercooler which remained consistent throughout, losing no peak power over the 5 runs. INLET TEMPERATURE This is a metric used to confirm that testing on the Revo Intercooler. This is used to show that the air temperatures going into the intercooler were similar for each test, confirming that outlet temperatures shown in the following graphs are purely down to differences in intercooler design/construction. As can be seen, the inlet temperatures during testing were equal between both coolers, yet the Revo intercooler produced the lower outlet temps proving the cooling efficiency advantage. BAR AND PLATE CORE Designed with a bar and plate core to maximise the efficiency of heat transfer, the pressure drop is also controlled as the air meets less resistance compared to that of a tube and fin alternative. The Revo Intercooler also features carefully specified fin geometry to maximise cooling properties while minimising flow restriction. FIN DESIGN The new bar and plate core design now utilise a four-fin configuration designed to control charge and ambient air separately. This unique fin design significantly increases cooling capacity by up to 25% over a two-fin configuration. The ambient core side utilises louvred fins to slow ambient airflow to improve heat transfer, while the charge core side features an offset internal fin design to balance surface area and air resistance, minimising pressure drop. END TANK DESIGN The Revo end tank geometry maintains the largest possible cross-sectional flow area to and from the core. Coupled with a cast interior surface finish, the Revo end tanks allow air to flow freely without restriction. End tanks play an important part in maintaining pressure and work in harmony with the core to promote airflow, the Revo end tanks are designed to offer the optimal balance of both key features. BRACKETS To ensure precision fitment, only Revo offers precision laser cut upper and lower brackets to fit integrated mounting points cast into the intercooler. As the cooler has a much larger surface area, the upper brackets are essential to prevent any rotating movement.     RESEARCH AND DEVELOPMENT  The Revo intercooler minimises turbulence while maximising heat transfer, promotes cooler air temperatures and minimises pressure drop. This helps retain power and torque throughout the rev range as highlighted during controlled Dyno testing. The Revo Intercooler was tested in-house to compare the performance against that of the stock Intercooler. First tested on a vehicle running the OEM Intercooler with Revo Stage 2 software, a stock intake system, Revo intercooler pipes and a prototype Revo downpipe, the Revo Intercooler was then installed and tested in the same controlled environment to highlight the benefits of enhanced cooling. PERFORMANCE  Three back-to-back runs were performed to gauge the various metrics of both intercoolers, as well as to see how both intercoolers responded to heat soak. With max gains of +56 HP & +60NM Torque, along with increased performance throughout the entire rev range. The stock intercooler struggles to effectively function in comparison to the Revo Intercooler which remained consistent throughout the 3 runs, compared to the stock cooler which lost 5%.   INLET TEMPERATURE Inlet temperature readings are used to monitor the temperature of the air going into the intercooler. This ensures controlled testing when comparing results of outlet temperatures. As highlighted in the graphs, the inlet temperatures during the Revo Intercooler test were higher than in the test of the stock cooler, the Revo intercooler was still able to lower outlet temperatures more than the OEM part. OUTLET TEMPERATURE This graph illustrates the increased cooling performance of the Revo intercooler vs OEM intercooler over all three runs. The Revo Intercooler keeps temperatures below 45ºC on all runs compared to 90 ºC with the stock cooler. Coupled with a cast interior surface finish, the Revo end tanks allow air to flow freely without obstructions. The increased diameter pipework ensures the maximum performance by increasing system volume by over 27%. The internal diameter of each silicone is precisely matched to the outer diameter of the ribbed inlet and outlet connections along with a unique Flush Fit design, allowing a smooth transition between components.     Universal 100 Series Alloy Intercoolers - 60mm Core Forced induction (compression of inlet air) produces heat. Heat can reduce power thus negating some of the benefits of forced induction in the first place. Incorporating an intercooler between the compressor and the plenum chamber greatly reduces the adverse effects of elevated air inlet temperatures. Forge Motorsport’s range of universal intercoolers begin with efficient cores sized to fit many forced induction applications. From there, a wide selection of end tank configurations offer numerous installation solutions. Using the highest quality cores, hand fabricated and welded by highly skilled craftsmen, our intercoolers offer excellent thermal properties, flow characteristics, minimal pressure drop and high volumetric efficiency. We cannot advise if these intercoolers will fit your vehicle. For most applications we need to produce vehicle specific kits, rather than using “Universal” products. However for vehicles that are not covered in our range or where the vehicle is “non-standard” our Universal range can provide the perfect solution. A good starting point is to determine the physical space available to mount an intercooler and use the dimension tables to ascertain what will fit. Then looking at the type variants  (position of the connecting tubes, and diameter, on the intercooler) decide how the hoses need to be routed and connect. Also consider how the intercooler will be secured or mounted. In nearly all cases, when utilising a Universal intercooler, the installer will require a suitable level of technical ability.     We took one of the very first UK Mini R56’s produced and immediately set to work to improve the OEM intercooler. We did this with the first ever ground breaking innovative L Shape intercooler core design. Many other companies simply copied this design, but Forge still remain the clear market leader due the exhaustive core testing undertaken in the development stages, we were not content with any air core. The Forge Motorsport development team tested 4 different constructions of air core before choosing the final stuffed fin stepped design intercooler for the 2007 onwards models (R56/R57) BMW Mini Cooper S Turbo. As a reduction in intake air temperature increases the density of the charge mixture within the combustion cylinder, any temperature reductions will equate to more power. This intercooler is constructed using a combined 80/40mm high thermal efficiency core, with a 250% larger surface area and a 125% thicker base core, to achieve the best possible results. In fact, even in relatively low road speeds/air velocities, our intercooler was able to better the OEM unit by 9°C, with greater improvements being achievable during greater speeds during track testing.     A set of 4 silicone hoses for the Volkswagen Mk5 Golf 2 Litre Turbo. The hoses, constructed from the highest grade European silicone and fabric reinforced, can withstand geater temperatures and pressures than the original organic rubber hoses. All Carbon Canister hoses are lined with a fluorosilicone rubber compound that gives protection against any oil or oil mist that may be present. Oil will degrade and discolour unprotected silicone hoses. The hoses are available in a choice of red, black, and blue, simply select your choice in the options above when ordering. The Forge silicone hoses in this kit have been designed to include an expensive inner liner of modified silicone known as Fluorosilicone.     This uprated intercooler has been designed for the BMW 135 and 335 equipped with the N54 twin turbo and N55 single turbo engine, and BMW 1M equipped with the N54 (twin turbo) 6 cylinder engine. Our criteria was to achive maximum efficiency whilst retaining a simple fitment. With our testing results indicating increased cooling of up to 30 degrees centigrade and the ability to install this on your driveway at home in under one hour, we have just what we wanted. After considerable trials with different intercoolers cores, we found that the most efficient for these models, was a core of bar and plate design, and along with an overall increase in dimensions, we have been able to improve the cooling ability and reduce the pressure loss when compared to a factory intercooler. In the construction, we use CNC machined bayonet couplers which allow an easy plug and play install.     *For the Veloster N intercooler, please click here* The Forge Motorsport front mount uprated intercooler for the Hyundai i30N. If you use a i30N for fast road or have a high performance tune in a hot climate, this product is essential. Utilising our industry leading bar and plate design alongside Solidworks CAD and flow simulation design (Computational Fluid Dynamics - CFD) to develop our high flow cast end tanks, the turbo side endtanks feature an internal divider to ensure the full volume of the stepped core is utilised.  The bar and plate core has over 129% more volume and an increase of frontal surface area over 71% (over the stock cooler) meaning the Forge Motorsport intercooler is the largest currently available on the market. To ensure we deliver optimum cooling efficiency, the development team created a fabricated ducting system that has been skilfully integrated into the superior design of this product. The inlet and outlet sizes have been increased in diameter to 65mm, giving an increase of 27% more volume over the stock cooler to give perfect flow. The development team also added a custom hard pipe increasing the diameter by 14 mm to 64mm - up from the factory 50mm. This replaces the stock factory pipe on the hot side to ensure this package gives you all you need for maximum performance gains on high levels of tune. The boost pipe and intercooler come in our standard black textured finish powder coat for maximum longevity. During our extensive testing, we let the car heat soak on the dyno until the radiator fans tripped on and off (which gives an inlet temperature of around 40°C), we then did a dyno pull from this point, in doing this it gives a more consistent result and reflects real-world driving conditions more accurately. You can easily see the Forge intercooler cools much quicker and delivers a much greater drop in temperature compared to OEM. After more than six pulls on the dyno we still had super safe IATs and the Forge Motorsport intercooler gave results of 24°C, halving the factory’s intercooler intake temps from 48°C. These tests took place in relatively cold conditions with an ambient dyno cell temperature of 15°C proving how inefficient the stock intercooler is. In the summer months, the stock intercooler along with higher inlet air temperatures will have a hugely negative impact on the engine’s performance. In these conditions, the engine management will retard the ignition, resulting in a lower powered engine as temperatures rise and the ECU then pulls out the timing to stop detonation. On a mapped vehicle, the results will be even more detrimental and can lead to possible premature engine wear. This intercooler combined with our intake, and a quality aftermarket cat back exhaust will deliver you unparalleled levels of performance. The final testing results were very notable - not only did the Forge Motorsport intercooler halve the IATS, it also significantly increased both power and torque over Hyundai’s claimed figures of 275bhp and 278lb.ft of torque, making an extremely impressive 307bhp and 347lb.ft.
