    The Forge RS valve has been specifically designed and engineered to offer extreme flow rate capability, where other valves are just not up to it. Often when engines have been tuned by installing larger turbos or even software upgrades improved turbo response can be acheived by fitting the RS valve which has the greater internal mass air flow specification utilising an amazing 50mm (2") bore. For fine tuning there is a variable spring preload incorporated and a ratchet type top adjuster that will allow for the positive and precise adjustment that your driving style demands. To ease installation a 360 degree adjustable vacuum hose connector. With a choice of inlet and outlet connections the RS valve can be matched to your engine perfectly. This valve incorporates a unique conical, progressive rate spring that can allow for the retention of boost pressure from 7 to 22 PSI depending on the individual user's application and level of adjustment. If you are intending on running over 22psi then you will need the uprated spring which is included with the kit. This unique spring design will also allow for unrestricted piston travel and flow volume regardless of the amount of pre-load adjustment added to the spring. The engine as supplied by AMG has a port for a dump valve on the side of the turbo, but it is blanked off. Whilst this is fine for the stock level of tune, as the boost is turned up when the car is remapped, driveability can be effected and the car can stutter on hard acceleration, which ultimately will reduce the life of the turbo.       The Forge Motorsport front mount uprated intercooler for the Hyundai i30N. If you use a i30N for fast road or have a high performance tune in a hot climate, this product is essential. Utilising our industry leading bar and plate design alongside Solidworks CAD and flow simulation design (Computational Fluid Dynamics - CFD) to develop our high flow cast end tanks, the turbo side endtanks feature an internal divider to ensure the full volume of the stepped core is utilised.  The bar and plate core has over 129% more volume and an increase of frontal surface area over 71% (over the stock cooler) meaning the Forge Motorsport intercooler is the largest currently available on the market. To ensure we deliver optimum cooling efficiency, the development team created a fabricated ducting system that has been skilfully integrated into the superior design of this product. The inlet and outlet sizes have been increased in diameter to 65mm, giving an increase of 27% more volume over the stock cooler to give perfect flow. The development team also added a custom hard pipe increasing the diameter by 14 mm to 64mm - up from the factory 50mm. This replaces the stock factory pipe on the hot side to ensure this package gives you all you need for maximum performance gains on high levels of tune. The boost pipe and intercooler come in our standard black textured finish powder coat for maximum longevity. During our extensive testing, we let the car heat soak on the dyno until the radiator fans tripped on and off (which gives an inlet temperature of around 40°C), we then did a dyno pull from this point, in doing this it gives a more consistent result and reflects real-world driving conditions more accurately. You can easily see the Forge intercooler cools much quicker and delivers a much greater drop in temperature compared to OEM. After more than six pulls on the dyno we still had super safe IATs and the Forge Motorsport intercooler gave results of 24°C, halving the factory’s intercooler intake temps from 48°C. These tests took place in relatively cold conditions with an ambient dyno cell temperature of 15°C proving how inefficient the stock intercooler is. In the summer months, the stock intercooler along with higher inlet air temperatures will have a hugely negative impact on the engine’s performance. In these conditions, the engine management will retard the ignition, resulting in a lower powered engine as temperatures rise and the ECU then pulls out the timing to stop detonation. On a mapped vehicle, the results will be even more detrimental and can lead to possible premature engine wear. This intercooler combined with our intake, and a quality aftermarket cat back exhaust will deliver you unparalleled levels of performance. The final testing results were very notable - not only did the Forge Motorsport intercooler halve the IATS, it also significantly increased both power and torque over Hyundai’s claimed figures of 275bhp and 278lb.ft of torque, making an extremely impressive 307bhp and 347lb.ft. Our technicians at Forge have increased the core to its maximum possible size within the parameters of the available space. The core used for this application is our industry leading bar and plate design with curved end tanks to aid better air flow and keeping pressure drop to less than 1 PSI.  This design was created using Solidworks CAD and by using flow simulations along with hours of analysing data, we have created a product that is far superior than the OE intercooler. The core and end tanks are finished in either raw silver aluminium or with a black textured anti corrosion coating, which not only looks superb, but also gives this product added longevity in the harshest of environments. Our 10-row bar and plate core has over 75% more volume and has increased the front surface area by more than 25% over the OE cooler ensuring the Forge intercooler is the largest currently available on the market.  The new Forge intercooler is suitable for fitting with Suzuki’s active cruise control (ACC) and brake assist module without any modification. The end results of our testing: After more than six pulls on the dyno we still had super safe IAT’s (inlet air temps), and the Forge Motorsport intercooler gave results of 20°C, compared to the OE intercoolers 32°C intake temperatures after only one pull.     These tests took place in relatively cold conditions with an ambient dyno cell temperature of 14°C, proving how inefficient the stock intercooler is. In warmer climates, the OE intercooler along with higher inlet air temperatures will have a detrimental impact on the Suzuki’s engine, resulting in the factory’s ECU to pull out timing to prevent detonation; resulting in power loss. On a remapped vehicle, this will be even further highlighted.  Results over the stock intercooler gave some impressive gains, with nearly 9BHP just from a direct intercooler swap. You will also see from the graph below that torque was improved throughout the rev range, with peak figures being almost 10Nm.      Combined with our Forge stage one tune and high flow cold air induction kit we made an impressive 178bhp along with huge torque gains resulting in 275lbft of torque.     With our extensive development, and the continuing review of our intercooler for the TTRS, we were very eager to use our wealth of knowledge to extract the best possible results with the RS3. Immediately we were able in increase the size of the core, allowing much more surface area and cooling efficiency than the stock core. Our intercooler now uses up all the space the Audi had failed to take advantage of. The core measures a massive 530x130x225mm, and is of bar and plate design. The end tanks are designed such that the standard boost hoses can be retained. To ensure that this monster is adequately supported we supply a genuine Audi crash bar, which we modify in house, which also eases the installation process. Total fitting time is only around 3 hours if you take your time, and can be fitted on a driveway if necessary. Rather than release this product immediately after development, we have taken our time with continued testing and tweaking, to ensure that we really have acheived the best possible. We have seen excellent results on both standard cars and those which have been remapped. In fact, on the standard car we had to repeat this several times because we just could not believe what we were achieving, and this presented us with a dilemma... we dont normally quote power figures as they can vary from car to car, dyno to dyno, and they are so variable with weather conditions, fuel used and even how much pressure you have in your tyres! However the gains were so good - on a standard car, with standard software, we saw peak gains of 40bhp in back to back testing. Does this mean that all cars fitted with this will get 40bhp ? Its impossible to say.       Similar to many of the newer VAG engines, the latest 1.0 TSI power plant is not equipped with a diverter valve fitted as standard, Forge Motorsport has developed a twin piston dump valve that not only gives you a loud audible sound when lifting off the throttle, but also increases the throttle response during gear changes by reducing turbo lag. It has been designed to help the turbocharger maintain its rotational speed ready for when you accelerate, whilst also taking the strain away from the impeller. Without removing this stress from your turbo, it can lead to premature failure especially on remapped engines and modified vehicles.       This valve kit allows the fitment of our fast response blow off valve preventing turbo surge and prolonging the life of your engine’s turbocharger. The kit includes all the necessary hardware and step by step installation instructions for any car enthusiast with appropriate garage tools to fit at home, in just a couple of hours!  Due to the exposed position of the OEM boost pipe and the nature of heat cycle, the plastic that the OEM pipe is made from can deteriorate over time, becoming brittle and susceptible to boost leaks. This kit totally replaces this plastic pipe from turbo to manifold with a multi-ply silicone hose (available in a choice of red or black).     The stock PCV on the TFSI engine is quite fragile and over time, or when running lots of boost, the diaphragm inside can rip which can result in excessive blowby entering the inlet manifold at idle (smoking from the tailpipe) or a loss of boost when driving, which can cause other problems. Traditionally we fit a catch can to remove the PCV entirely and catch the oil vapours from the engine as seen here: FMMK5CTC and FMMK5CT. But if you want a cheaper and simpler solution, you can delete the PCV and divert the breathing to the rear cam cover outlet only, by using our Forge Motorsport PCV Delete kit. Simply put, it removes the PCV and links the two internal ports together which emulates what happens inside the stock PCV when the engine is on boost, but without any fragile components to break or split. This completely isolates the inlet manifold from the cam cover. With this unique sleek design, you can expect to see a carbon fibre housing that flows beautifully along the engine bay, giving you more horse power and torque, and hopefully an appreciation for the care and time that has gone into the production. It includes a billet machined coupler made to exact tolerances at our machine shop in Gloucester, UK, ensuring a perfect fit. The hose is available in red, blue or black and is supplied with all necessary hose clamps.   The Design With the success of our carbon fibre intake for the Mk7 Golf we knew that we wanted to continue with our ‘Hi-Flow’ range and bring out an affordable option to the 1.4 TSI and GTE Market. We conducted intense market research, speaking to tuners and owners of the vehicles we wanted the intake to fit. We concluded that rather than creating an entire carbon fibre intake system, the best product to create would be a carbon fibre scoop and airbox lid that fits with original airbox. With this idea in mind we started the design. Using industrial foam and aluminium the concept design was created.  With these components, we could identify the best way to fit the scoop, join it to the air box and mount it to the vehicle. Once the first concept was completed our engineers used the latest technology to create a 3D rendering of how we wanted the intake to look.  Throughout the drawing process we ran simulated air flow tests, this way we could ensure that we would create a product with the most efficient flow possible. The carbon fibre prototype was made and fitted to the vehicle. The design is one of the most aesthetically pleasing and practical on the market To ensure we deliver the best quality product we could and following the extensive design and development of this intake, we enlisted the services of one the world’s leading Carbon fibre manufacturers, who’s products range from F1 aero, carbon fibre car bodies and aircraft wings! Tooling was then CNC machined from billet aluminium to ensure the finished product was flawless. This enables us to create a perfect airbox using the autoclave technique during the manufacturing process of the 2x2 twill carbon fibre. Rather than using a vacuum (also known as liquid infusion) to draw the resin through the mould then pulling the raw carbon fibre cloth to the mould shape, a technique known as Autoclave is used in the manufacturing of this beautifully designed product. This involves the use of up to 10 bar of pressure that is blown into a 100% billet mould to force it out. This high amount of pressure ensures the material is fully in contact with the surface of the mould.  Therefore, making sure the weave is tight, solid and strong, this process also ensures there are no imperfections in the product. The mould is then heated to cure the resin which in turn gives a tensile strength up to eight times stronger than mild steel but at a fraction of the weight. Having spent so much time on the carbon and silicone development we then turned to the equally important aspect of filtration.   Going with the Flow With the lid and scoop design completed we moved on to the hose and filter.  There is no point creating such an efficient system for it then to be restricted by the OEM hose and filter.  Therefore, for the filter we engaged our partners and experts in Filtration Control, Pipercross! With over 25 years’ experience in both the domestic and motorsport market they recommended a multi-layer foam construction filter, these filters work perfectly in our ‘Hi-Flow’ range. The large filter provided, flows 30% more air than stock and fits snuggly within the housing. This combination is second to none. The Forge Motorsport high flow intake hose that is mated to the carbon airbox eliminates the highly restrictive plastic and noise restricting inlet pipe, and replaces it with our smooth bore multi-ply silicone hose which increases air flow, improving efficiency and performance. This equates to increases of up to 10hp which is a remarkable gain for an easy to fit bolt on modification.
