      Similar to many of the newer VAG engines, the latest 1.0 TSI power plant is not equipped with a diverter valve fitted as standard, Forge Motorsport has developed a twin piston dump valve that not only gives you a loud audible sound when lifting off the throttle, but also increases the throttle response during gear changes by reducing turbo lag. It has been designed to help the turbocharger maintain its rotational speed ready for when you accelerate, whilst also taking the strain away from the impeller. Without removing this stress from your turbo, it can lead to premature failure especially on remapped engines and modified vehicles.       This valve kit allows the fitment of our fast response blow off valve preventing turbo surge and prolonging the life of your engine’s turbocharger. The kit includes all the necessary hardware and step by step installation instructions for any car enthusiast with appropriate garage tools to fit at home, in just a couple of hours!  Due to the exposed position of the OEM boost pipe and the nature of heat cycle, the plastic that the OEM pipe is made from can deteriorate over time, becoming brittle and susceptible to boost leaks. This kit totally replaces this plastic pipe from turbo to manifold with a multi-ply silicone hose (available in a choice of red or black).     This product only works in conjunction with FMINDK35. After the success of the FMDV22 Forge Motorsport has now developed a recirculating Valve option for the VAG 1.5 TSI engine. It uses our tried and tested FMDV008 recirculation valve, this valve has been with us for some time and has proved time and again to be tough, durable and ultra-reliable. By adding this valve, it prevents turbo surge and prolongs the life of your engine’s turbocharger. As the engine does not have a diverter valve fitted as standard, Forge have reused our tried and tested FMDV008 valve that increases the throttle response during gear changes by reducing turbo lag. It has been designed to help the turbocharger maintain its rotational speed ready for when you accelerate, whilst also taking the strain away from the impeller. Without removing this stress from your turbo, it could cause premature failure, especially on engines and modified vehicles. Like with all our valves you are able to customise it to fit your application with two uprated springs provided in the kit. Due to its clever design, changing the spring is a very simple process, simply undo the fasteners attaching the valve top and remove the spring. Its that easy!     Product Description FMINT24 is a performance intercooler for the MQB platforms with the EA888 GEN4 Engine. Produced, designed, and tested, at our headquarters in Gloucester UK. Throughout the development process we have strived to improve the efficiency and performance of the EA888 GEN4 engine. Our project brief was to develop an intercooler that utilised all of the available space in the original position of the OEM intercooler, and to ensure the inlet air temperature is reduced, without any negative effects on the boost pressure or engine and transmission cooling. In the MQB chassis the intercooler housing is particularly restricted and confined to a small amount of space, due to it not only housing the intercooler, but also the radiator and air conditioning condenser. The front panel in theory is a sandwich pack that houses the auxiliary cooling components. This means in order to increase the size of the intercooler without paying detriment to the performance of the surrounding items, and with also having very little extra space available, that it can be very difficult to execute the perfect blend of a high flow intercooler within such a close proximity. Our research and development engineers started with a brief to fit our existing intercooler (FMMK7FMIC) that was for the MK7 platform, to our development VW MK8 Golf R. Upon installation, we then tried to establish if we could re-engineer the intercooler with an increased inlet and outlet size along with increasing the volumetric capacity to increase flow along with future proofing the design to work well with highly tuned stage 3 plus EA888 Gen 4 engines. Using a combination of scanning software and traditional measuring methods, the design was created. This was then fine-tuned by our flow dynamics simulations programs (CFD), and the end tanks were initially created by 3D printers. This enabled us to ensure the fit was perfect on the vehicle before any prototype castings or machined billet end tanks were produced ready for dyno testing. Several baffle configurations were designed, and flow simulated to ensure the maximum performance was obtained to keep the core working at its optimum, along with ensuring all its cooling capabilities had been upheld, and that the total volume of the core internal is utilised for optimum performance. With an increase in inlet and outlet sizes, we then turned our attention to the design of our silicone hoses. With flow in mind, we have created a step within the hose so where the hose meets the hot and cold side of the inlet and outlet junctions the transition is seamless, this helps to lesson any disturbance to the airflow and prevent unwanted turbulence. To further aid with flow, the inlet and outlets have been increased to 76mm from the OEM size of 63mm which equates to a 45% increase in surface area. The consideration of space and our clever design has led us to produce several intercooler cores with different fin configurations and internal capacities. Depending on the core design, testing results led us to choose a bar and plate design with over 83% more volume than the OEM intercooler, and with a frontal area increase of 10%. Why do we test different cores? Here at Forge Motorsport, when developing an intercooler, we will test several different cores for each application. For example, a bar and plate style core, a tube and fin style core along with different fin pitches and heights, as well as changing the internal fin pitches/shapes and density within the tube; thus enabling us to fine tune the amount of pressure drop the intercooler produces. Pressure drop is not always a bad thing, as our testing and research has proven on various projects. This is because the pressurized air velocity is being stalled by the pressure drop within the cooler thus allowing more time to cool the air within the cooler itself, as air passes through the non-pressurized face of the core, that is open to the atmosphere.  Too much pressure drop can of course have a problem on the higher performance engines as the intercooler reaches its maximum efficiency the turbo has to work a lot harder to force the air through the core. This in turn creates higher inlet air temps (IAT’s) due to the turbo creating more heat as it is over stressed and worked harder. No pressure drop can also prove to be inefficient as the cooler will not lower the charge temperature again resulting in higher inlet air temperatures. Dyno Results Testing was completed using Performance Remap in Gloucester with their VTEC 4-wheel drive dynamometer. This was to ensure all our data has been achieved with results as accurately as possible by an independent tuner. As you can see from the dyno results below, peak power was increased from stock by 11bhp and 20nm of torque at 5500RPM with the Forge Motorsport performance intercooler installed. The best news is that there are significant torque gains throughout the rev range, meaning that the car power will pick up quicker and pull the whole way through to redline, including an impressive gain in BHP from 5000 RPM TO 6500 RPM. Gains on vehicles with re calibrated software and further hardware performance parts can be expected to be a lot higher due to the substantial drop in IATS when FMINT24 is installed. Throughout the development process we have strived to improve the efficiency and performance of the EA888 GEN3 engine. Our project brief was to develop an intercooler that utilised all of the available space in the original position of the OEM intercooler along with increasing the size again over our hugely successful product FMMK7FMIC. We also had to ensure the inlet air temperature is reduced, without any negative effects on the boost pressure or engine and transmission cooling. In the MQB chassis the intercooler housing is particularly restricted and confined to a small amount of space, due to it not only housing the intercooler, but also the radiator and air conditioning condenser. The front panel in theory is a sandwich pack that houses the auxiliary cooling components. This means in order to increase the size of the intercooler without paying detriment to the performance of the surrounding items, and with also having very little extra space available, that it can be very difficult to execute the perfect blend of a high flow intercooler within such a close proximity. Our research and development engineers went back to the drawing board looking at previous documented dimensions while also taking new scans of the intercooler housing, this enabled the team to squeeze a further 10mm in depth of the core that houses very snugly into the earlier MQBs platform. We also looked at the differences between the Mk7 and Mk8 cooling components and found that the Mk7 Golf GTI and Golf R has a thicker radiator than the MK8 equivalent models thus meaning we also needed to consider any fitment procedures carefully. The design team started to 3d print the intercooler end tanks while creating a test sample dummy core to fit to the Mk7s platform and check for any clearance issues that may occur. The final chosen design has increased inlet and outlet sizes along with increasing the volumetric capacity to increase flow which aids with future proofing the design to work well with highly tuned stage 3 plus EA888 Gen 3 engines as well as offering the best cooling solutions for either a stock or mildly modified powerplant. This gives the best package for the enthusiast as they start their journey in enhancing the vehicles performance. The 3d printed end tanks and dummy core enabled us to ensure the fit was perfect on the vehicle before any prototype castings or machined billet end tanks were produced ready for dyno testing. Several baffle configurations were designed, and flow simulated to ensure the maximum performance was obtained to keep the core working at its optimum, along with ensuring all its cooling capabilities had been upheld, and that the total volume of the core internal is utilised for optimum performance. With an increase in inlet and outlet sizes, we then turned our attention to the design of our silicone hoses. With flow in mind, we have created a step within the hose so where the hose meets the hot and cold side of the inlet and outlet junctions the transition is seamless, this helps to lesson any disturbance to the airflow and prevent unwanted turbulence. To further aid with flow, the inlet and outlets have been increased to 76mm from the OEM size of 63mm which equates to a 45% increase in surface area. The consideration of space and our clever design has led us to produce several intercooler cores with different fin configurations and internal capacities. Depending on the core design, testing results led us to choose a bar and plate design with over 83% more volume than the OEM intercooler, and with a frontal area increase of 10%. Why do we test different cores? Here at Forge Motorsport, when developing an intercooler, we will test several different cores for each application. For example, a bar and plate style core, a tube and fin style core along with different fin pitches and heights i.e. 22 fins per inch or 17 fins per inch as well as changing the internal fin pitches/shapes and density within the tube enabling to fine tune the amount of pressure drop the intercooler produces. Pressure drop is not always a bad thing, as our testing and research has proven on various projects, this is because the pressurized air velocity is being stalled by the pressure drop within the cooler thus allowing more time to cool the air within the cooler itself, as air passes through the non-pressurized face of the core, that is open to the atmosphere. Too much pressure drop can of course have a problem on the higher performance engines as the intercooler reaches its maximum efficiency the turbo has to work a lot harder to force the air through the core. This in turn creates higher inlet air temps (IAT’s) due to the turbo creating more heat as it is over stressed and worked harder. No pressure drop can also prove to be inefficient as the cooler will not lower the charge temperature again resulting in higher inlet air temperatures. Dyno Results Testing was completed using Performance Remap in Gloucester with their VTEC 4-wheel drive dynamometer; this was to ensure all our data has been achieved with results as accurately as possible by an independent tuner. Peak power was increased from stock by 16bhp and 20nm of torque at 5500RPM with the Forge Motorsport performance intercooler installed. The best news is that there are significant torque gains throughout the rev range, meaning that the car power will pick up quicker and pull the whole way through to redline, including an impressive gain in BHP increase from 5000 RPM TO 6500 RPM. We were lucky to get one of the first MK8R’s to enter the UK and used this opportunity to put months of development and testing into this new induction kit. Our MK8 Golf R has been put through countless hours of track day work and hill climbs, alongside the usual daily and spirited driving. This kit has been designed from the ground up, using 3D Scanning, FEA Simulation data in SolidWorks CAD, 3D printed development, and numerous dyno sessions to truly unlock the power. Simulation testing played a large part in the design process to help maximise the airflow. This included a tear drop cavity around the bonnet release mechanism to ensure that the airflow stays fast and laminar on its way to the filter element. The 3D printed prototypes helped with comparing our simulation testing to real world driving conditions. This is a valuable comparison that is used in the top tiers of motorsport, now being brought to your vehicle. During the final prototypes testing we found that the Forge induction kit with stock turbo inlet produced gains on average of 5.5BHP. However, when paired with our Turbo Inlet Adaptor FMTIA5/9 this is where the stock EA888 engine saw impressive gains, increasing power up to 16BHP at 6500RPM with a significant average power increase from 4500RPM to the 6700RPM Rev limit of 10BHP, while the drivability and the punch from extra torque increases can be felt on the road as between 4000RPM to the rev limit an average gain of 20NM is achieved. It’s worth remembering that this is with a stock ECU and no tune, so we would expect to see mapped cars returning even greater yields of power. This induction kit runs the full width of the slam panel, incorporating an elegant lip which neatly slides under the slam panel to ensure that all the cold air from the front of the vehicle flows through into the inlet tract with no detriment from the engines heat. This kit features a Forge Ram Air high flow, pleated, synthetic nanofiber filtration filter, that has been manufactured for optimum size and fit to the available space giving superior flow and filtration with enhanced breathing for the 1.5 turbo charged engine. It also features a larger surface area than the stock filter and many competitors’ alternatives. The intake diameters on these air intakes have been carefully tuned to provide exactly the correct quantity of air ensuring solid consistent power gains throughout the rev range without any loss of low-end torque. The pipework is specifically designed to feed the turbo without interruption. The benefit of this is a gain of induction acoustics under acceleration, which improves the driving experience and adds a bit more drama to the TSI EVO engine. Left hand drive intake Right hand drive intake As with all our intakes we design, high air flow is considered absolutely paramount, thus, we endeavoured to incorporate a large bore silicone high flow pipe with turbo inlet adaptor included. This helps to aid the engines performance and air flow in several ways. Designed in a similar way to a conventional velocity stack, it routes the air more directly into your turbo charger and allows more air than the stock inlet tract to be compressed due to its larger capacity. This can have a positive effect on accelerating your vehicle after long deceleration or between gear changes as more air is being kept within the intake system. The Forge developed inlet tract has more than a 50% increase in volume with the area at the mouth of the turbo increased to 46%. This, combined with no internal baffles or noise restrictors gives a helping hand to the vehicles acoustic notes and throttle response. With the use of Solidworks®, our CAD engineers have designed the heat shroud to fit round all the contours of the engine bay. This shroud combined with our specially formulated thermal coatings protects the intake from radiant heat while also guiding the cold air from the OE cold air ducting to the filter and housing. All of the billet components supplied have been made from 6082 Alloy and then anodised to ensure the alloy has no fatigue and stays without corrosion for years to come. This kit completed with stainless steel high quality hose clamps has the usual unrivaled performance you would expect from Forge Motorsport. During testing we have achieved gains of up to 11bhp and 13lb/ft throughout the rev range from 2900 RPM. When installed in conjunction with an engine remap and free flowing exhaust the figure can be far greater as the OEM intake system is restricted on high performance engines.
