The B58 engine is a masterpiece from BMW, it makes great power, produces a fantastic noise and with the addition of FMINDK50 you can take these qualities even further. When our development team analysed the OEM airbox and inlet tract on the BMW M140i kindly loaned to us from The Performance Company, we came up with a multiple part solution to maximise all areas. The Development Journey Step 1: UK and some EU spec M140i’s have a blank which stops the low-pressure zone that builds up in front of the radiator from entering the inlet tract. We created FMINLD2, a carbon fibre sculped duct to replace the blank, and route more air into the tract towards the airbox. Step 2: Now that this greater quantity of air has entered the airbox, we need a greater surface area of filtration to maximise the airflow towards the engine. Therefore, we decided on a high-flow performance cone filter and used our development of other upper airbox induction kits to inform our design process to create FMINDK50. Step 3: The weak link was now the OEM inlet hose with its sound resonator and accordion ribs which cause turbulence and slows down the airflow. We created FMINLH25 (included with this kit) from a multi-ply smooth silicone to significantly reduce turbulent airflow, and to handle big boost builds. We also increased its diameter from 85mm to 90mm. We used SolidWorks CAD, 3D prints and numerous dyno sessions to truly unlock the power. Simulation testing played a large part in the design process to help maximise the airflow. We were able to experiment with the airflow entering the chamber from the inlet tract into the lower airbox, by changing the position of the filter, the size and location of the louvres and other variables to ensure that the intake is maximising performance. The 3D printed prototypes helped with comparing our simulation testing to real world driving conditions. Please see our video on YouTube which shows dyno testing of our final prototype. However, a part that is often forgotten is its low thermal conductivity, which means it reduces heat soak and transmission of said heat to nearby items. Keeping Inlet Air Temps (IAT’s) low is often a difficult part of developing induction systems, so replacing metal or plastic inlet solutions for FMINDK50 will help decrease IAT’s and increase the volume of air supplied to your vehicles engine that is compressed by the turbo charger. This has a better effect on performance when cool as this is to provide the engine with more oxygen (denser air), thus improving the combustion in each cylinder. In addition, by regulating and reducing the air temperature, it also increases the reliability of an engine by keeping the AFRs (Air Fuel Ratios) in each cylinder at a safe level, which in turn, can increase an engines power due to the air being cooler. A bigger bang is then created within the cylinder, providing the correct amount of fuel is added. This can equate to an increase in BHP and torque. The Inlet Hose The sound resonator and accordion ribs on the OEM inlet hose cause significant turbulence to the airflow causing a detriment to the engine’s potential performance. Our improved solution, FMINLH25 (included in this kit), gives you a host of performance upgrades, including: Improved induction noise. Multi ply silicone construction improves longevity of FMINLH25 over that of the OEM hose. 5 ply silicone construction will be able to handle strain of engine mapping far better than OEM hose. Increase of diameter at airbox end from 85mm to 90mm. Lifetime warranty. Testing Testing was completed using Performance Remap in Gloucester with their VTEC 4 wheel drive dynamometer. This was to ensure all our data has been achieved with results as accurately as possible by an independent tuner. The results below speak for themselves, also with the added benefit of being a very easy component to fit with no specialist tools this is superb, affordable modification for the BMW enthusiast. From the Dyno Graph shown above performance gains can be expected from 2500RPM to the red line with 11BHP and around 16NM of torque at peak RPM. The torque increase is clearly visible on the dyno graph and is clear when driving the car. As soon as it comes onto boost you can feel that hit of extra torque pushing you all the way to the redline. The M140i tested on the dyno was stock other than a Pipercross performance panel filter, but with a tuned vehicle you will see greater percentage gains as the vehicle will be able to utilise the increase in volume of cold air. Whilst the 8Y chassis shares many components with the older 8V, the space available behind the bumper is a different shape, and the crash bar has also changed. This required a whole new intercooler and crash bar setup for this latest chassis. The crash bar Audi has fitted to the RS3 8Y is made of steel, our Forge Motorsport intercooler kit utilizes a genuine Audi alloy crash bar, that we have cleverly modified in-house, in order to accept the enormous race intercooler. This in-turn when compared to the weight of the standard OEM intercooler and crash bar, is only 1kg heavier, meaning the additional weight has no detriment to performance and is far outweighed by the power gains achieved when it is installed. After our skilled fabricators have carefully crafted this piece of automotive artwork, we then finish both the crash bar and intercooler in our standard black finish powder coat for maximum longevity and that OEM+ look. The RS3 8Y core is a huge 640x250x130 with a bar and plate design. This gives it an impressive 55% increase in surface area over the stock OEM item, and an even more awe-inspiring 153% more volume. The end tanks are made with integrated pipes to retain the stock boost hoses, though you can also replace the standard hoses with our FMKT033 boost hose set if you so wish. This can help prevent hose expansion and failure when running increased boost pressures, just like on the 8V chassis. Before getting to work on the Dyno, we spec’d three different types of cores, one of these being bar and plate, and two being a tube and fin construction, with all three cores having different internal and external fin pitches and configurations. This is to ensure we deliver the best possible products for our customers, which is proven time and time again by one of the world leaders in the performance industry. Why do we test different cores? Here at Forge Motorsport, when developing an intercooler, we will test several different cores for each application. For example, a bar and plate style core, a tube and fin style core along with different fin pitches and heights, e.g., 22 ,17 or 12 fins per inch, as well as changing the internal fin pitches/shapes and density within the tube enabling to fine tune the amount of pressure drop the intercooler produces. Pressure drop is not always a bad thing, as our testing and research has proven on various projects, this is because the pressurized air velocity is being stalled by the pressure drop within the cooler, thus allowing more time to cool the air within the cooler itself as air passes through the non-pressurized face of the core, that is open to the atmosphere. Too much pressure drop can of course have a problem on the higher performance engines as the intercooler reaches its maximum efficiency, the turbo must work a lot harder to force the air through the core. This in-turn creates higher inlet air temps (IAT’s), as the turbo is creating more heat as it is working harder. No pressure drop can also prove to be inefficient as the cooler will not lower the charge temperature again, resulting in higher inlet air temperatures. Dyno Testing Testing was completed independently on Litchfield’s Maha dyno, manufactured by the same people who currently supply BMW M Sport and Mercedes Benz for all their engine calibration and dyno testing. The graph below shows the rolling road test for the OEM intercooler, for both tests we let the car heat soak on the dyno until the radiator fans tripped on and off (which gives an inlet temperature of 36°C), then do a dyno pull from there. This gives a more consistent result and reflects real-world driving conditions more accurately. On the vehicle we used for testing and development, it made 424.9BHP and 382.9lb/ft. This vehicle was completely standard apart from being fitted with a Milltek cat back performance exhaust system. The measured power output is marginally more than the figures Audi quote, with a data logged peak intake temperatures of 43°C at 6550RPM. We then swapped out the OEM intercooler with the FMINT33 race intercooler to continue testing. The same car made 441.9BHP and 397.3lb/ft of torque with a peak recorded inlet temperature of 21.8°C at 6450RPM, this equates to a gain of 17BHP and 14lb/ft, and a drop of 22°C. Gains on mapped cars will likely be even more impressive as the stock intercooler core struggles on just stage 1 mapped cars, as previously found on the older RS3 that still uses the DAZA engine. From the independent testing and results pictured, you can see the intercooler really does deliver you unparalleled levels of performance. The Forge intercooler cools faster and delivers a far greater drop in temperature compared to OEM intercooler. This has allowed us to create FMINDK44, the second induction kit we have available for the EA888 gen 3 and gen 4 platform (alongside our carbon fibre variant, FMINDK40). This kit features either a Forge Motorsport Ram Air high flow, pleated, synthetic nanofiber filtration filter or a Pipercross foam filter. Both are manufactured for optimum size and fit to the available space giving superior flow and filtration with enhanced breathing for the 2.0 turbo charged engine. It also features a larger surface area than the stock filter and many competitors’ alternatives. The intake diameter has been carefully tuned to provide exactly the correct quantity of air for consistent power gains throughout the rev range and minimising the chance of low-end torque loss; the pipework is specifically designed to feed the turbo without interruption. The result of this is a gain of induction acoustics under acceleration, which improves the driving experience and adds a bit more drama to the EA888 engine. With the use of SolidWorks, our CAD engineers have designed the heat shroud to fit round all the contours of the engine bay. This shroud combined with our specially formulated thermal coatings protects the intake from radiant heat while also guiding the cold air from the OE cold air ducting to the filter and housing. The majority of our dyno testing was done on our VW Golf R MK8 EA888 Gen 4, as such you may find slight variations in gains when fitted to other vehicles sharing this engine. During the final prototypes testing we found that the induction kit with stock turbo inlet produced gains on average of 3.5BHP. However, when paired with our turbo inlet adaptor FMTIA5 (RHD), FMTIA6, or FMTIA9 (LHD), or FMINLMK7, this is where the stock EA888 gen4 engine saw impressive gains, increasing power up to 13BHP at 6500RPM with a significant average power increase from 4500RPM to the 6700RPM Rev limit of 8BHP; while the drivability and the punch from extra torque increases can be felt on the road at between 4000RPM to the rev limit an average gain of 17NM is achieved. It’s worth remembering that this is with a stock ECU and no tune, so we would expect to see mapped cars returning even greater yields of power. Why Do We Try To Decrease Inlet Air Temperatures (IAT’S)? By utilising the OEM cold air feed, and keeping the heat shield open on the headlight corner side we were able to see a decrease in IAT’s compared to the OEM during testing. By ensuring that the intake heat shield is open on this side it also means that vehicles being tuned to stage 2/3+ have a reduced risk of being restricted with them pulling in a greater quantity of air. Even with plenty of expertise from past developments with the previous small capacity VAG engines, this new power unit needed an extensive amount of testing time to ensure we produced a product that provided genuine improvements over the standard air box. The CAD designed, laser cut, and precision folded heat shield is designed to form a barrier between the air inlet tract and radiant heat from the engine. It also helps duct the cold air to the air filter, to preserve low intake temperatures, which in-turn creates more power. Finished in our black textured powder coating, this creates a product with an OEM look and quality. This kit is offered with our Forge high flow, pleated, synthetic nanofiber filtration filter, which has been manufactured for optimum size and fit to the available space giving superior flow and filtration with enhanced breathing for the 1.0 turbo charged engine. During dyno testing we tried several filter options and we found that neither filter excelled over the other with results being almost identical throughout the rev range.
